Our Process

From Concept to Delivery in 6 Steps

Our six-step engineering process ensures every custom pallet meets your exact requirements, on time and within budget. Each step includes a timeline so you know exactly what to expect.

01

Consultation & Requirements Gathering

1-2 business days

We start by understanding your application in depth. What product are you shipping or storing? How much does the load weigh? What handling equipment will be used? Are there racking requirements? What are the environmental conditions (temperature, humidity, outdoor exposure)? We ask the right questions so the pallet design is optimized from the start. This consultation can happen by phone, email, or in person at your facility.

02

Design & Engineering

1-3 business days

Our team designs the pallet to your exact specifications — length, width, height, board thickness, stringer configuration, deck type (solid vs. open), and fastener type. We use CAD software to create detailed technical drawings with precise dimensions, board placement, and fastener patterns. Load calculations are performed to verify the design meets your static, dynamic, and racking requirements with appropriate safety margins.

03

Material Selection & Sourcing

1-2 business days

Choose from new kiln-dried lumber, recycled hardwood, recycled softwood, or a combination. We source materials that match your load requirements, budget, and appearance preferences. For export applications, we ensure all lumber meets ISPM-15 treatment requirements. We provide material specifications and pricing options so you can make an informed decision.

04

Prototype Build & Testing

2-3 business days

For new designs, we build one or more prototypes for your inspection and testing. This allows you to verify fit with your product, handling compatibility with your forklifts and racking, and load performance under real-world conditions. We encourage you to test the prototype in your actual operation before committing to a full production run. Prototype costs are credited toward your production order.

05

Production Run

3-10 business days depending on quantity

Once the prototype is approved, we move to full production. Our facility can produce from small batches of 25 pallets to runs of 10,000+ units. Every pallet is built to the same specifications as the approved prototype, with quality checks at every stage. For heat-treated pallets, the HT process is performed before final inspection. Production updates are provided for large orders.

06

Quality Assurance & Delivery

1-2 business days for delivery

Every pallet in the production run undergoes final quality inspection. We verify dimensions, board integrity, fastener quality, and ISPM-15 stamps (if applicable). Defective units are pulled and replaced. We deliver across the greater Phoenix metropolitan area with our own fleet, or arrange freight for out-of-area shipments. For ongoing programs, we set up scheduled production and delivery so your custom pallets arrive when you need them, every time.

Fastener Engineering

Fastener Types & Selection Guide

The fastener is the most critical connection point in a pallet. The wrong fastener leads to board loosening, nail pop-out during transit, and premature pallet failure. Here are the five fastener types we use and when each is appropriate.

Spiral (Helical) Nails

Cost: $

The industry standard for pallet construction. The spiral shank rotates as it is driven, creating a thread-like grip in the wood that resists withdrawal forces and vibration loosening. Provides 40-60% more holding power than smooth-shank nails.

Holding PowerHigh — best all-around for pallet construction
Available Sizes2", 2-1/4", 2-1/2", 3", 3-1/4"
Best ForGeneral pallet construction, standard to heavy-duty loads

Ring-Shank Nails

Cost: $

Concentric rings along the nail shank grip wood fibers and resist pullout forces. Once driven, ring-shank nails are extremely difficult to remove. They provide the highest withdrawal resistance of any nail type and are ideal for high-vibration environments.

Holding PowerVery High — superior withdrawal resistance
Available Sizes2", 2-1/4", 2-1/2", 3"
Best ForHigh-vibration transport, export pallets, heavy loads

Galvanized Nails

Cost: $$

Standard spiral or ring-shank nails with a hot-dip galvanized coating for corrosion resistance. Essential for pallets that will be exposed to moisture, outdoor storage, cold storage condensation, or washdown environments.

Holding PowerSame as base nail type (spiral or ring-shank)
Available SizesAll standard pallet nail sizes
Best ForOutdoor storage, cold chain, food processing, wet environments

Deck Screws

Cost: $$$

Coarse-thread screws provide the ultimate holding power and allow for disassembly if the pallet needs to be modified or repaired. Significantly more expensive and slower to install than nails, so they are reserved for premium and reusable pallet applications.

Holding PowerHighest — allows non-destructive disassembly
Available Sizes#8 x 2", #10 x 2-1/2", #10 x 3"
Best ForPremium reusable pallets, display pallets, furniture-grade builds

Carriage Bolts

Cost: $$$

Through-bolts with nuts and washers for extreme heavy-duty applications where pallets carry 5,000+ pounds. Bolted connections are the strongest fastener option and are used for pallets carrying industrial equipment, machinery, and oversized loads.

Holding PowerMaximum — structural-grade connection
Available Sizes1/4" x 2-1/2", 5/16" x 3", 3/8" x 3-1/2"
Best ForExtreme heavy-duty (5,000+ lbs), machinery, structural platforms
International Compliance

ISPM-15 Heat Treatment

If your custom pallets will be used for international shipping, ISPM-15 compliance is not optional — it is required by law in virtually every trading nation. Non-compliant shipments can be refused at the border, quarantined, or destroyed at your expense.

Every custom pallet we build can be heat-treated and stamped with our ISPM-15 certification mark. The heat treatment process raises the core wood temperature to 56 degrees Celsius for a minimum of 30 minutes, eliminating invasive pests and pathogens without chemicals.

Core temperature reaches 56C / 132.8F for 30+ minutes
Official IPPC stamp applied to every treated pallet
Facility audited and certified by USDA-APHIS
Compliant with regulations in 180+ countries
No chemicals used — heat only

Case Studies

Real Custom Builds for Real Arizona Businesses

These four case studies show how our custom pallet engineering solved real problems for Arizona manufacturers, exporters, and distributors. Each includes the challenge, our solution, and the measurable results.

HVAC Manufacturer — Oversized Unit Pallets

Manufacturing

Challenge

A Chandler, AZ HVAC manufacturer needed pallets for commercial rooftop units weighing 800-2,400 lbs each. Standard 48x40 pallets were too small and could not support the weight at the concentrated center load point. Units were being damaged during forklift handling due to insufficient deck coverage.

Our Solution

We designed a custom 60x48 heavy-duty pallet with 4x6 oak stringers, full solid deck of 1-inch boards, and 4-way notched entry. The center section received double-thickness boards to handle the concentrated load. Bolt fasteners were used at all critical stress points. Each pallet was rated for 3,500 lbs dynamic load.

Results

Product damage during handling dropped to zero. The manufacturer now orders 200 custom pallets per month on a recurring supply program. The cost per pallet is $28, compared to the $45+ they were spending on improvised solutions using multiple standard pallets lashed together.

Pallet Specs: 60" x 48" x 6", oak stringers 4x6, 1" full deck, bolted, 3,500 lb dynamic

Aerospace Parts Supplier — Precision Rack Pallets

Aerospace

Challenge

An aerospace parts supplier in Tempe needed pallets for their automated storage and retrieval system (AS/RS). The system required exact dimensions within 1/8-inch tolerance — standard recycled pallets varied by up to 1/2 inch and caused frequent system jams, stopping the entire production line.

Our Solution

We engineered a custom 48x42 pallet with new kiln-dried Southern Yellow Pine, precision-cut to within 1/8-inch tolerance on all dimensions. Each pallet was planed smooth on all surfaces and measured with digital calipers before shipping. Three-stringer notched design for 4-way entry with 2,800 lb racking load rating.

Results

AS/RS system jams were eliminated entirely. The supplier went from 3-4 jams per week to zero after switching to our custom pallets. Uptime improved by an estimated 4%, translating to over $180,000 in annual productivity gains. They now order 150 pallets per quarter.

Pallet Specs: 48" x 42" x 5.5", SYP, 1/8" tolerance, planed, 2,800 lb racking

Agricultural Exporter — ISPM-15 Export Pallets

Agriculture

Challenge

A Yuma County agricultural exporter ships citrus and produce to Mexico, Canada, and Asia. Their previous pallet supplier delivered pallets with inconsistent heat treatment — several shipments were detained at the Mexican border for non-compliant ISPM-15 stamps, costing thousands in delays, re-treatment fees, and spoiled perishable goods.

Our Solution

We built custom 48x40 ventilated-deck pallets from new kiln-dried SPF lumber with certified ISPM-15 heat treatment. Our process is audited by USDA-APHIS and each pallet carries our registered facility stamp on all four sides for maximum customs visibility. The ventilated deck design allows cold air circulation for produce freshness.

Results

Zero border detentions in 18 months since switching to our pallets. The exporter reduced their pallet-related delays by 100% and their produce rejection rate dropped by 8%. They now order 500 pallets per week during peak citrus season (November through April).

Pallet Specs: 48" x 40" x 5.5", SPF, ventilated deck, ISPM-15 HT, 4-side stamped

E-Commerce Fulfillment Center — Half-Pallet Displays

Retail / E-Commerce

Challenge

A Scottsdale-based e-commerce company needed half-pallets for point-of-sale displays shipped directly to retail partners. The pallets needed to look clean enough for the retail floor, support 800 lbs, and be lightweight enough to keep shipping costs low. They also needed consistent branding with their company logo on each pallet.

Our Solution

We designed a custom 48x24 half-pallet from new kiln-dried pine, planed and sanded to furniture-grade smoothness. A light natural stain was applied for a warm, retail-friendly appearance. The company logo was hot-stamped on both long sides. Each pallet weighs only 18 lbs to minimize freight costs.

Results

The branded half-pallets became part of the company's retail presentation strategy. Their retail partners commented on the professional appearance and the company increased its in-store placement rate by 15%. They order 300 half-pallets per month.

Pallet Specs: 48" x 24" x 4.5", pine, planed/sanded, stained, hot-stamped logo, 18 lbs
Applications

When You Need Custom

Here are some of the most common scenarios where custom-built pallets are the right solution.

Oversized Industrial Equipment

Standard pallets cannot support HVAC units, generators, or large machinery. We build heavy-duty pallets with thicker stringers, reinforced decks, and larger footprints to handle loads of 3,000 to 10,000+ pounds.

Odd-Shaped Products

Cylindrical tanks, irregular castings, or long steel beams require pallets shaped to cradle the product. Custom notching, side rails, and blocking prevent shifting during transit.

Export & International Shipping

Some countries require specific pallet dimensions or configurations. We build to international spec and apply ISPM-15 heat treatment with the officially recognized HT stamp for hassle-free customs clearance.

Automated Handling Systems

Conveyor systems, AS/RS (automated storage and retrieval), and AGVs (automated guided vehicles) demand precise pallet dimensions with zero tolerance for variation. Our custom builds meet the tight specs these systems require.

Display & Retail Floor Pallets

Half-pallets, quarter-pallets, and custom display pallets designed for in-store placement. Clean appearance, smooth surfaces, and branded printing options available.

Military & Government Specs

We build to MIL-STD specifications for defense contractors and government agencies. Common military pallet sizes include 48x42 and 463L (88x108) configurations with specific board and fastener requirements.
